I was thinking the other day (scary I know). my tires rub a little on the lower control arms when at full lock around corners. Rather than adding stop washers and reducing my turning radius, I thought of a novel idea. Has anyone thought about cutting the sharp lip off the outside edge of the control arm in the area where the tires rub and welding a plate across the channel to "bridge the gap" and provide the stength that was there originally? I assume the flanges are there for added strength and were cheaper to produce than a welded unit but I don't see why I couldn't weld them up. Any thoughts?

Sure that could be done. I wouldn't want to give too much support to the arm though because they are supposed to flex. That is why some folks have changed to WJ lca's. They are boxed so no lip and also curve in so the tire has more clearence.
